Expanding What’s Possible With Aluminum Sand Casting

Cast Metals Technology incorporates 3D-printed sand cores and molds into select aluminum casting programs to help customers solve complex tooling, geometry, prototype and low-volume production challenges.

Traditional patterns and core boxes remain the most economical solution for many production programs. However, advances in 3D sand printing provide another manufacturing option when conventional tooling is unavailable, difficult to produce or not justified by the required production quantity.

CAST METALS TECHNOLOGY combines this technology with our aluminum sand casting experience, engineering capabilities, solidification analysis and CNC machining to help determine the most practical manufacturing approach for each application.

What Is 3D Sand Printing?

Traditional sand casting typically uses patterns and core boxes to form molds and cores. 3D sand printing changes that process.

Using a digital 3D model, specialized additive manufacturing equipment can build complex sand cores or molds directly from CAD data. Instead of manufacturing a traditional core box first and then producing the core, the sand core itself can be printed.

For the right application, this can eliminate or reduce conventional tooling requirements and provide significantly greater design flexibility.

How CAST METALS TECHNOLOGY Uses 3D-Printed Sand Cores and Molds

CAST METALS TECHNOLOGY works with specialized 3D sand-printing resources to incorporate printed cores and molds into aluminum casting programs when the technology provides an advantage.

The process can begin with a customer’s 3D model or existing casting design. Our team evaluates the component from a foundry perspective, including:

  • Casting geometry
  • Core requirements
  • Mold design
  • Gating and risering
  • Metal flow
  • Solidification
  • Machining requirements
  • Production quantity
  • Long-term tooling strategy

The required sand cores or molds can then be produced using 3D sand printing and incorporated into CAST METALS TECHNOLOGY’s aluminum casting process. This gives customers access to advanced additive manufacturing technology while working with an experienced aluminum foundry responsible for producing the actual casting.

Why Use a 3D-Printed Sand Core?

One of the most valuable applications of 3D sand printing is producing complex casting cores. Traditional cores generally require a core box. Complex internal geometry may also require several individual cores that must be produced and assembled before molding.

3D printing can sometimes replace that multi-piece assembly with a more integrated core. Potential advantages include:

  • Reduced core tooling requirements
  • Complex internal geometry
  • Fewer individual core pieces
  • Reduced core assembly
  • Improved dimensional consistency
  • Faster design changes
  • Ability to manufacture cores when the original core box no longer exists
  • Greater freedom when designing internal passages

For complex aluminum castings, this can open manufacturing possibilities that are difficult or expensive with conventional core-making methods.

Replacing Missing or Unavailable Core Tooling

3D sand printing can be particularly valuable when transferring an existing casting program from another foundry.

A manufacturer may own the pattern but discover that:

  • Original core boxes are missing
  • Core tooling is damaged
  • Tooling cannot be transferred
  • Core boxes are obsolete
  • The original supplier has closed
  • Replacement tooling would be expensive

Instead of automatically building new core boxes, CAST METALS TECHNOLOGY can evaluate whether 3D-printed cores provide a practical alternative. This can help customers return an established component to production without recreating every piece of the original tooling.

HAVE MISSING OR OBSOLETE TOOLING?
LET CAST METALS TECHNOLOGY REVIEW THE PROGRAM

Complex Cores Without Complex Core Assemblies

Some aluminum castings require several individual cores to create their internal geometry. Each additional core introduces another production and assembly operation.

Where the geometry permits, 3D sand printing may allow multiple core features to be incorporated into a more integrated printed core. Potential benefits can include:

  • Reduced assembly labor
  • Fewer core-to-core alignment variables
  • Improved dimensional accuracy
  • More complex internal passages
  • Simplified foundry handling

CAST METALS TECHNOLOGY evaluates these opportunities based on the individual casting rather than assuming 3D printing is the correct solution for every component.

3D-Printed Sand Molds

The same basic technology can also be used to produce complete sand molds directly from digital data. This can be useful for:

  • Prototype aluminum castings
  • Development programs
  • Replacement parts
  • Low-volume components
  • Complex geometries
  • Design validation
  • Programs where conventional tooling cannot be justified

By reducing the need for conventional pattern tooling, 3D-printed molds can shorten the path from CAD model to an actual aluminum casting for certain applications.

Prototype and Low-Volume Aluminum Castings

One of the biggest challenges in traditional casting development is tooling investment. A customer may need only a small number of castings to validate a design before committing to production tooling.

3D-printed sand molds and cores can provide another option. Depending on the application, CAST METALS TECHNOLOGY can evaluate whether additive sand manufacturing makes sense for early production quantities and then determine the appropriate long-term manufacturing process if demand increases.

3D MODEL → 3D-PRINTED SAND MOLD/CORE → ALUMINUM CASTING → CNC MACHINING → DESIGN VALIDATION → PRODUCTION TOOLING

The objective is not to replace conventional tooling. It is to use the right manufacturing technology at the right stage of the program.

Combining 3D Sand Printing With Casting Simulation

The ability to create a complex mold does not automatically mean the casting will successfully fill and solidify. CAST METALS TECHNOLOGY can use 3D solidification analysis to evaluate factors such as:

  • Metal flow
  • Gating
  • Risering
  • Feeding
  • Hot spots
  • Solidification sequence
  • Shrinkage risk

Combining digital casting analysis with additive sand manufacturing provides engineers with additional options for developing challenging aluminum components.

From 3D Model to Machined Aluminum Casting

CAST METALS TECHNOLOGY’s role extends beyond producing the sand mold or core. We can support the complete manufacturing process:

ENGINEERING REVIEW → SOLIDIFICATION ANALYSIS → 3D-PRINTED SAND CORES OR MOLDS → ALUMINUM CASTING → HEAT TREATMENT & FINISHING → CNC MACHINING → INSPECTION → FINISHED COMPONENT

This integrated approach allows customers to work with CAST METALS TECHNOLOGY from initial casting development through the finished machined component.

When Does 3D Sand Printing Make Sense?

3D-printed cores and molds aren’t the most economical solution for every casting. They are worth evaluating when:

  • A complex core box would be expensive
  • Existing core tooling is missing
  • Only a small number of castings are required
  • A prototype is needed before production tooling
  • Internal geometry is difficult to produce conventionally
  • Multiple conventional cores could potentially be consolidated
  • A replacement component needs to be reproduced
  • Design changes are expected during development

For established higher-volume programs, conventional production tooling will often provide better long-term economics. CAST METALS TECHNOLOGY can help evaluate that tradeoff.
